Phillips Federal Delivers Hybrid and Additive Manufacturing Training Systems to Expand U.S. Navy Fleet Readiness

HANOVER, Md. — Phillips Corporation, Federal Division, announced the U.S. Navy has expanded its advanced manufacturing training capabilities at the Navy’s Schoolhouse in Danville, Virginia, through the procurement of hybrid and additive manufacturing systems delivered in partnership with BlueForge Alliance, the Navy’s procurement and program management partner.

The investment includes 12 Phillips Hybrid Manufacturing Systems and 12 Markforged X7 composite additive manufacturing systems, providing sailors with hands-on experience across metal hybrid manufacturing, composite additive manufacturing, and production-ready workflows. The equipment will support Navy personnel participating in the Afloat Training Program and help develop the skilled advanced manufacturing workforce required to strengthen fleet readiness and sustainment capabilities.

At the core of the deployment are 12 Phillips Hybrid built on Haas TM-1P CNC platforms and integrated with Meltio’s Directed Energy Deposition (DED) technology. By combining precision CNC machining and metal additive manufacturing in a single platform, the systems enable sailors to manufacture new components, repair worn parts, restore high-value assets, and add material only where needed.

This integrated approach provides greater speed and flexibility than traditional manufacturing methods alone while reducing material waste and shortening lead times. For Navy personnel, these capabilities provide hands-on experience with production-ready technologies designed to support fleet sustainment, depot maintenance, and expeditionary manufacturing operations.

12 Markforged X7 composite additive manufacturing systems provide advanced 3D printing capabilities, enabling sailors to rapidly produce durable composite parts, tooling, fixtures, prototypes, and replacement components. Together, the hybrid and composite technologies expose sailors to a broad range of advanced manufacturing capabilities supporting shipboard and shore-based operations.

Together, the systems create a comprehensive advanced manufacturing training environment that mirrors the production capabilities increasingly being deployed throughout the U.S. Navy. By providing hands-on experience with both metal hybrid manufacturing and composite additive technologies, the Danville Schoolhouse will help prepare sailors to manufacture, repair, and sustain critical components closer to the point of need.

BlueForge Alliance executed the procurement on behalf of the U.S. Navy, working closely with Phillips Federal to deliver a standardized, production-ready manufacturing solution aligned with fleet sustainment and workforce development objectives.

The Navy’s broader Deployed Advanced Manufacturing initiatives emphasize point-of-need production and workforce development through the integration of polymer and metal additive manufacturing across shipboard and shore-based operations—priorities directly supported by the Danville Schoolhouse training environment. Shipboard success, including the production of a replacement sprayer plate aboard USS Bataan, underscores the importance of training sailors on production-ready manufacturing technologies before they deploy.

The Navy Schoolhouse is owned by Naval Sea Systems Command (NAVSEA) and operated in collaboration with the Institute for Advanced Learning and Research (IALR).

By uniting engineering expertise, advanced manufacturing, industrial 3D printing, and EOS P 770 technology, Phillips Federal rapidly lead the production of 20 mission-ready drones in just one week. 

HANOVER, Md. — Phillips Federal demonstrated how advanced manufacturing can rapidly transform mission requirements into mission-ready drones during Drone Dominance Gauntlet II. Supporting Adler Aerospace on exceptionally short notice, the team designed, manufactured, assembled, and fielded a fleet of 20 drones in approximately one week, showcasing the speed, agility, and scalability required to strengthen the Department of Defense’s evolving drone manufacturing capabilities. 

Central to the effort was additive manufacturing. Drone airframes were produced on the EOS P 770, enabling rapid design iterations, precision production, and repeatable manufacturing at a pace that traditional methods could not achieve. Phillips Federal integrated the technology with its engineering expertise, manufacturing capabilities, and partner ecosystem to quickly transition innovative designs into operational systems. 

Drawing upon decades of experience supporting the federal government, Phillips Federal rapidly adapted the drone design with a new electronics architecture, thermal imaging capability for nighttime operations, and numerous engineering improvements. Working alongside industry partners around the clock, the team manufactured, assembled, tested, and prepared the systems for competition, demonstrating how advanced manufacturing can compress development timelines while maintaining mission readiness. 

Beyond supplying equipment, Phillips Federal orchestrated the technologies, engineering talent, manufacturing expertise, and strategic partnerships required to execute under an extremely demanding schedule. The effort demonstrated how additive manufacturing and industrial 3D printing can rapidly scale defense manufacturing, accelerate unmanned systems production, and strengthen the nation’s defense industrial base.

Held biennially, RIMPAC is the world’s largest international maritime exercise, bringing together military forces from around the globe to strengthen partnerships, enhance interoperability, and demonstrate collective readiness in support of a free and open Indo-Pacific. RIMPAC 2026 will include more than 25,000 personnel, 40 surface ships, five submarines, and 140 aircraft operating throughout the Pacific region. 

As part of CAMRE’s distributed advanced manufacturing experiment, Phillips Federal will deploy a containerized Haas TM-1P CNC platform integrated with Meltio Blue wire-laser metal additive manufacturing technology aboard the USS ESSEX (LHD-2). The system combines additive and subtractive manufacturing capabilities in a single platform, enabling the repair, restoration, and production of critical metal components closer to the point of need. 

FLEETWERX, a Partnership Intermediary for the Naval Postgraduate School, helps connect government, industry, and academia to accelerate the evaluation of innovative technologies in operational environments. Through its support of CAMRE, FLEETWERX enables industry partners such as Phillips Corporation to demonstrate advanced manufacturing capabilities in real-world scenarios that address critical military sustainment challenges. 

The exercise will evaluate how expeditionary manufacturing can help reduce the time required to obtain replacement parts and repairs in austere, distributed environments where traditional supply chains may be limited or unavailable. By producing or restoring components closer to where they are needed, these capabilities can improve readiness and reduce maintenance delays in operational environments. By connecting advanced manufacturing assets across multiple locations into a collaborative network, CAMRE continues to explore new approaches to distributed logistics and maintenance in contested environments.

CAMP PENDLETON, Calif. – May 2026 – Phillips Federal was hosted by the 1st Marine Logistics Group at the 1st Maintenance Battalion to successfully test a revolutionary approach to battlefield logistics: containerizing an expeditionary drone farm powered by Markforged X7 3D Printers.   

As operational demands intensified and traditional supply lines were stretched, Phillips Corporation Federal Division deployed the mobile manufacturing system. Designed specifically for the tactical edge, the Drone Farm proved that advanced additive manufacturing can deliver mission-critical capabilities precisely when and where they are needed, transforming how the U.S. military produces, sustains, and innovates in austere environments. 

Housed in an air-mobile ISU-90 container, the system integrated six Markforged X7 printers—the same platform already fielded through the Marine Corps X-FAB program. With minimal setup, Marines opened the container doors and powered the printers. What traditionally required hours of complex preparation was reduced to minutes, instantly creating a complete production cell with integrated inventory management and assembly.

Operating in parallel, the six printers produced components for a custom NDAA-compliant Group 1 First Person View (FPV) drone using BlueUAS-compatible parts. During the exercise, the Drone Farm manufactured three fully operational FPV drones using Markforged Onyx material, selected for its superior strength-to-weight ratio and suitability for both training and combat use.  

From digital design to first flight, the full production cycle from design, printing, assembly, and testing was completed in a matter of hours of print time and just one hour of hands-on assembly in the field. This rapid capability directly addresses the demands of modern conflict, where FPV drones have become essential tools for engaging personnel, armored vehicles, and maritime targets.

CAMP PENDLETON, Calif.During the 1st Marine Expeditionary Force (I MEF) Field Exercise at Marine Corps Base Camp Pendleton, Phillips Federal and EOS demonstrated how advanced additive manufacturing is transforming military sustainment in austere environments. By deploying both metal and polymer Laser Powder Bed Fusion (LPBF) systems, the partnership enabled on-site, on-demand production of mission-critical components—dramatically reducing downtime and strengthening operational readiness.

Supply chain delays remain one of the military’s most persistent challenges. Traditional procurement timelines, which can span weeks, months, or even years, often compromise combat effectiveness. To counter this vulnerability, Phillips Federal, in partnership with EOS, deployed the EOS M 290 metal system (316L Stainless Steel) and the EOS P 396 polymer system (Nylon 12) directly to the exercise. This allowed Marines to manufacture replacement parts at the point of need.

Key Results:

  • More than 400 anti-reflective “killflash” devices for weapon optics were produced in just two days using the EOS P 396. These components reduce lens glint, protect optics, and preserve tactical concealment. Previously, a single killflash could take up to 40 hours to manufacture with replacement lead times nearing 59 daysThe on-site effort saved the Marine Corps more than $28,000. 

Additional polymer components produced by the EOS P 396 included: 

  • 34 antenna subassemblies for radio sets and artillery fire control systems in 12 hours (versus 184 days) 
  • 5 generator handles in 10 hours (versus 17 days) at approximately $3 per part 
  • 5 replacement handles for 7-ton trucks in 9 hours (versus 19 days) 

The EOS M 290 metal system delivered high-strength, production-grade parts: 

  • 36 M4 swivel mounts in 10 hours (versus 68 days) 
  • 2 TPS-80 G/ATOR radar carrier plates in under 24 hours (versus 27 months) 
  • 3 PAWL compression latch camshafts in 10 hours (versus 27 months) 

By integrating LPBF technology at the battalion level, Phillips Federal and EOS demonstrated a powerful new model for expeditionary logistics: one that slashes lead times, lowers costs, and sustains lethality.  

“This exercise enabled EOS laser powder bed fusion to show off what it could do to enhance readiness across a wide scope of need.  It targeted items with high backorder counts (100s) for weapons enablers and printed the entire quantity in just two days” Says Patrick Tucker, Colonel U.S. Marine Corps (Ret.), Strategic Business Development Manager at Phillips Federal.    

“EOS Laser Powder Bed fusion targeted specific readiness degraders for critical low density platforms like the TPS-80 G/ATOR radar to produce capable parts in just three days for items that had experienced lead times at a year and over.”
